Reply for Joe about big batches- Good idea on using the exotherm heat for additional expansion. I've never used real big batches, but that does make sense. I haven't used pool noodles to replace foam but I've used sheets of closed cell Styrofoam to "stretch" my expanding foam when it looked like I wouldn't have quite enough to finish filling a boat. Cut sheets of pink or blue foam, lay them in flat areas of the boat that you are filling, then...

The 2lb foam is supposed to expand 30:1, but it never does for me. A couple things I've found that might be helpful: Wear gloves and a long sleeve shirt that you can throw away. This stuff is messy if you get it on you. The hotter it is the better the foam expands. The temperature of the boat hull, ...

Yup. It's simple and durable. Just takes them a little bit to figure out which way you turn as you push and pull. I'm pretty happy with how this one worked out, the only thing I'd change is to use a bigger gear on the paddles, the pedaling effort is a little high, but it moves along pretty well comp...

I never posted pics of the final product. Here it is. Abby picked the color. correct, normally 2, sometimes up to 6. I'm ok with that being a bit of a squeeze since it's not the normal.
